Custom backpack buyer's guide
How to specify a custom backpack: a manufacturer's guide
Most first-time buyers send us a photo and a target price. That is enough to start, but the seven decisions below are what actually determine cost, durability and how the bag feels on the shoulder. Read them before your first call and the sample will be right the first time.

Who needs a custom backpack manufacturer?
Brands scaling past what a trading company can control: school-bag programmes that need the same shade of navy every August; outdoor labels that need load testing, not just a photo; corporate-gift agencies with a fixed event date; Amazon sellers who need a design nobody else can list. In each case the buyer needs a factory that owns its sewing lines and pattern room, so changes are made in hours and quality is decided on the floor, not in an email chain.
Senszx runs 100 lines under one roof in Baigou, the town that produces roughly a third of the world's bags. Fabric, zippers and hardware are sourced within five kilometres, which is why our samples take 3-5 days and bulk takes 20.

Choosing the fabric: denier, coating and hand feel
Denier (D) is the thread weight. 600D polyester is the school and promotional standard: printable, abrasion-resistant and inexpensive. 900D and 1680D give the dense, business-grade hand buyers associate with premium laptop bags. Nylon at the same denier is lighter and stronger, which is why 420D ripstop and 1000D Cordura-type nylon dominate hiking and tactical packs.
Coating matters as much as denier. A PU coating adds water resistance and body; TPU laminates make a fabric fully waterproof; a PVC backing is cheaper but stiffens in cold weather. For the Gulf we recommend UV-stable dyes and lighter colours, which absorb less heat on a school run.

Back panel, straps and the parts that decide comfort
A backpack is judged in the first ten seconds on the shoulder. The three components that decide that judgement are the back panel (EVA foam thickness and air-mesh channels), the shoulder straps (S-curve shape, foam density, sternum strap) and the frame (a simple PE sheet keeps a laptop bag from sagging; aluminium stays are for 40 L+ hiking packs).
We sew these as sub-assemblies before the main body comes together - you can see padded mesh panels and inner panels being finished on our video page - so comfort is controlled at part level and stays identical across a 5,000-piece run.

Zippers, hardware and where bags actually fail
Returns on backpacks come from three places: zipper sliders that split, bartacks that pull out of the strap anchor, and bottom corners that abrade. Specify #8 or #10 zippers on the main compartment (YKK or SBS), reversed-coil zippers where water resistance matters, and lockable pulls for anti-theft and travel styles.
Strap anchors get a double bartack over a webbing tab, never a straight stitch through fabric alone. Bottom corners get a second layer of fabric or a moulded base. These details cost cents per bag and remove most warranty claims.

Branding: which logo method suits which fabric
Screen printing is the most economical for one- to three-colour logos on polyester and gives the sharpest edge on 600D. Embroidery reads as premium and survives the wash, but needs a backing on thin fabrics and is priced by stitch count. Heat transfer suits photographic or multi-colour artwork; woven labels and rubber patches are the choice for outdoor and streetwear brands that want texture.
Metal badges, debossed PU and logo-engraved zipper pulls finish a bag at the detail level and are often what a buyer notices in an unboxing video. All eight methods are done in-house, so print position is fixed on the cut panel before sewing - no misaligned logos.

Costing a backpack: where the money goes
On a typical 600D school backpack, fabric is about 30% of the ex-works price, labour 35%, zippers and hardware 15%, printing and labels 8%, packing and overhead the rest. Moving from 600D to 1680D adds roughly 12-18% to the total; adding a padded laptop sleeve about 6-8%; a USB pass-through around 4%.
Quantity moves labour cost most: a 100-piece run carries set-up time that a 1,000-piece run amortises. We quote at 100, 500 and 1,000 pieces so you can see the curve and decide where your first order sits.

Compliance and testing for export markets
School and children's backpacks sold in the EU and US must meet REACH and CPSIA limits on phthalates, lead and azo dyes; California adds Prop 65 labelling. GCC importers increasingly ask for a SASO or ECAS conformity certificate, which our forwarders arrange. Bags with power-bank pockets or USB cables need CE marking in the EU.
We test fabric weight, colour fastness and zipper cycles in-house on every order and arrange third-party lab tests (SGS, BV, Intertek) on request. Test reports travel with the shipping documents so customs and retail compliance teams have them on day one.
Backpack manufacturing glossary
Sixteen terms you will see on a backpack tech pack
Speak the factory's language and your first sample will be closer to right.
- Denier (D)
- Thread weight of the fabric yarn. 600D is the school and promotional standard; 900D-1680D gives the dense hand of premium business bags; 420D and 1000D nylon serve outdoor and tactical packs.
- Bartack
- A dense zig-zag stitch of 28-42 stitches used to anchor straps, handles and webbing. The single most important durability detail on a backpack.
- Frame sheet
- A PE or HDPE plastic sheet in the back panel that keeps a laptop bag from sagging and spreads load; aluminium stays add rigidity on 40 L+ hiking packs.
- Load lifters
- Short straps from the top of the shoulder straps to the pack body that pull weight toward the back on larger hiking packs.
- Sternum strap
- Adjustable chest strap connecting the two shoulder straps; stops straps slipping on children and under load.
- Air-mesh back panel
- Spacer mesh over EVA foam with ventilation channels; standard on laptop, hiking and school bags for hot climates.
- Suspended laptop sleeve
- A padded sleeve stitched to the back panel but raised from the bag base so a dropped bag does not hit the laptop corner.
- Reversed-coil zipper
- Coil zipper with the teeth facing inward and a PU-coated tape outside; sheds water and gives a clean face. Used on travel and outdoor styles.
- PALS / MOLLE
- Rows of 25 mm webbing with 38 mm channels for attaching modular pouches; must be sewn on a jig to keep pouch compatibility.
- Luggage pass-through
- A horizontal strap or sleeve on the back panel that slides over a trolley handle; standard on business and travel backpacks.
- PEVA liner
- Food-safe, PVC-free waterproof lining used in cooler and diaper backpacks; welded seams make it leak-proof.
- Lab dip
- A dyed fabric swatch matched to your Pantone and approved before bulk dyeing. We dye fabric, webbing, binding and zipper tape against the same lab dip.
- Strike-off
- A test print or embroidery of your logo on the actual fabric, sent for approval before bulk printing.
- AQL 2.5
- Acceptable quality limit used for the final inspection sample; the standard for retail-grade bags. We also inspect 100% before the AQL audit.
- Tech pack
- The specification document: flats, dimensions, bill of materials, construction notes, logo placement and packing. We build it with you if you do not have one.
- GRS
- Global Recycled Standard certification for recycled polyester (RPET); increasingly required by European retailers.

Every bag is checked visually and functionally before it is bagged.

Zipper & stitch check
Zippers cycled end to end; seams, bartacks and logo placement checked against the sealed sample.

Reinforcement check
Bartacks at every strap anchor are verified in-line every 200 pieces.
